Perfect timing if it had to happen, since the riding season is just
about at it's end, here in Edmonton. I now know what I'll be doing in
the garage this winter, so grab a drink of your choice on my tab if
you'd like to hear the story.
After 10 years with it, this bike is getting to be like an old friend
and I've said to acquaintances the only thing I haven't had apart on
it was the bottom end and the transmission. Looks like I'll be able
to strike the latter off that list pretty soon.
Nearly back to the city from a ride in the country today, I took off
from a street light in first gear and, when I shifted to second, all
heck broke loose. No power to the rear wheel and a terrible
rattling/grinding noise coming from the primary/clutch area.
Ah shit. So I pulled in the clutch and coasted into the nearest
parking lot. Leaving the bike running, I found that if the bike was
in neutral, no noise. As soon as I put it in gear (any gear) the
noise started. No power to the wheel, just a constant grinding noise.
I had just bought a clutch pack yesterday because I was planning to
replace it in this bike - a '98 FLTRI with 120,000 miles - and my
first thought was the clutch had gone, 'cause it's nearly worn out
(still the original). Or maybe that big nut holding the clutch pack
had let loose and was rattling against the inside of the primary. So
I took off the clutch inspection cover. Nut's still on tight, plenty
of fluid.
So I go find a phone to call a buddy to come with a truck and a ramp.
By the time I get back to the bike... Uh oh. A pool of what looked
to be transmission fluid has accumulated under the bike. And it's
black, dirty fluid too.
Checking the dipstick with the bike held level shows there's no fluid
left in the tranny, so I guess the last remaining bit on the pavement
right now had leaked out as I put the bike on the side stand.
Looking underneath... hard to say, but it seems to be coming out from
where the shaft to the primary leaves the transmission. I guess that
seal's shot or something. Maybe the after-effect of the damage that
occurred inside? Any thoughts?
Since the tranny's empty now and there's been no oil on the garage
floor where I park the bike everyday, it appears the fluid must have
drained while I was riding on the highway today.
Never heard anything unusual before things went to shit. But, then
again, I was wearing ear plugs and a balaclava today (it being a
pretty frigid day for riding at highway speeds).
So that was my miserable day.
I haven't had time to look around yet but hopefully there are some
new/near-new 5 speeds out there to be obtained, as a result of some
folks upgrading to six speeds. I'm not poor, but I'm not exactly rich
either!
I'm also not sure yet about how difficult a job this will be. I'm
hoping the work can be done without fully removing the transmission,
so anyone who has some experience on what I'm likely to be faced with,
I'm certainly all ears.
And, of course, this will be a good excuse for making a photo record
to add to my website of how the repair (eventually) gets accomplished
so I'll try to make the experience gained useful.

You will be fully removing the transmission, so might as well get
comfortable with it. D'ya have a bike lift in your garage? 'Makes it a
lot easier. With the primary completely disassembled, the trans will
slide out the same side. It's not really difficult, and you'll
probably be able to completely rebuild it on your bench. A hydraulic
press ( steel I-beams in a vertical rectangle and a hydraulic jack,
basically) will help you press your ten-year-old bronze bushings in
and out. Onlyrequires a few specialized tools. You'll have an
enjoyable project you can perform on your workbench, and the
satisfaction afterwards that you did it yourself! There are plenty of
service manuals that take you through the step-by-step. Enjoy the
project!

sounds like a complete removal is the way to go.
check the case for cracks.
6 spd gear sets are cheap enough $5-600 , 5 spd take out gears are
$200 or less.
Depends exactly what you need/want at that point.
you might even find a take out factory 5 sped for $400 if somone put
in a complete 6 spd
sorry the last ride of the season was just that

You betcha. Upgraded to a full table style lift a year ago and it

Sounds like this will be interesting.
I've also been futzing with that shift lever that extends upward from
the tranny shaft ( http://xidos.ca/Bikes/RMH/BikeOverhaul2006.htm).
This will give me a chance to finally get it done right, while I'm at
it.

Thanks for that info, Kickstart. It'll be interesting to see what I
can find for a replacement.
Luckily, last year I finally bought a second bike, the Street Bob, so
I can fall back on that. Of course, with no windshield, it's a bit of
a Spartan experience riding that thing at this time of year... but at
least I'm not out of options yet. Still plan to do some more riding
before the snow flies.
And, if I get really hard up, I could ride my wife's windshield-
equipped Sportster... Nah! <g> |

From an initial, cursory reading of the Service Manual, it looks like
I'll have to undo the front engine mount to lift the front of the
engine, to get the oil pan ahead of the frame cross-brace.* For this
kind of job, I suppose the oil pan and tranny itself should come off
as one unit, right?
I don't mind the idea of lifting the front of the motor, as I'd like
to replace that rubber mount anyway (still the original one in there).

to be sure the whole enchilada has to hit the floor. I've reworked many
without the case leaving the frame. At least pull the roof off it and
the shift drum so's yew can give'r an eyeball.
Though the sounds of it are not good. You say all gears not good, I'd
give 5th a try. I'm thinking the counter shaft is striped. And the leak
is not a good sign as something may have re-modeled the case. |

Sounds like good advice. I was thinking of filling it with fluid and
trying to shift it again, just to see what happens - just in case
having fluid in it makes some difference. As it was yesterday, it
seemed it just wasn't getting all the way in gear, grinding as it
tried. |

Juice ain't gonna make it shift, try for 5th 'cause that dont use the
counter shaft. It locks the main shaft to 5th gear. If that one gets the
rear wheel spinnin' (prolly still make expensive noises) ya know better
what to look for. I'd do it by hand though so's nothin gets launched
through the case (unless it's too late)

I put the bike on the lift last night, blocked the rear wheel up to
let it spin easily, started the bike and tried all the gears last
night, Rick. Couldn't get the wheel to spin in any gear, including
5th. |

There's splatter on the rear wheel and sprocket too, where the oil had
been spitting, indicating it was leaking while I was riding.
The amount of oil it left on the ground after I stopped and put it on
the jiffy stand appears to be only the small amount that was left to
leak out, once the bike sat at an angle.
With the bike on the lift I was able to look underneath with a trouble
light better. It appears to have leaked from where the shaft exits
the tranny to go into the inner primary. No visible cracks in the
tranny case. |

I've been looking closely at it tonight and it looks like the problem
isn't with the pulley, Rick. But thanks anyway.
Oh, and my bike is a '98.
Just pulled off the outer primary, clutch and main sprocket tonight.
I'll get the inner primary off tomorrow evening and then be able to
get a better look at things.
BTW, the prices I'm hearing about here in Edmonton seem about double
those I've heard here. Looks like about $1,300 for just the gear
assembly and about $2,800 for an entire HD transmission. Ouch. |

Hmmm. You know, now that you and Skooter mention it, I've got to
figure that angle out. I was just on the phone, trying to get a hold
of some people who might know what range of years and models have
trannys that will fit my bike. Haven't got an answer yet (maybe
someone here knows?).
We also have the semi-annual swap meet taking place this Saturday, so
I should get this figured out for then too.
Did you upgrade your '04 to a six-speed, Bob? |

Thanks SKooter. I've gotta get this figured out, which years and
models will fit mine but, once I do, eBay sounds like it could be a
good place to get something.
Another thing is just how precisely it has to interchangeable. For
instance, I'm pretty sure the FLTRI and FLTR having different gear
ratios for the same year, so they'd probably be different part
numbers, but that doesn't necessarily mean I couldn't use the tranny
from an FLTR, I suppose. |

Hi again, Bob. One of my contacts got back to me, telling me the
transmissions from anything with a Twin Cam won't work for my bike
(mine is the last year the Evo was in an FL). Although not certain,
he doubted a '98 and earlier tranny would fit either. It looks like
I'll need a '98 or earlier tranny/gearset from an FL... |

Gears will work 5 or new 6 spd replacements from 84 - 07
I am not sure bout 08-09 prob still the same.
In 93 the trans changed to the pan underneath thats when the oil tank
was moved from the saddle bag- last year FLHS
In 02 the rear pivot shaft to the swing arm changed from 5/8" tp 3/4"
HD went to the larger swing arm that year.
The only other thing to change was electronic speedo pick ups.
You don't need one and even if it has one it doesn't make any
difference to your aplication.
If you just need gears let me know I run accrss HD take out 5 spd gear
sets all day long for $400 and I know of a place that will sell you
Korean 6 spd gear sets for about $750, maybe less.
I have them in my 99 and have had no problems |

Hey Kickstart. Back again for a clarification. Would I be correct in
assuming the above is for FL's and that trannies from Dyna's don't
apply, regardless of the year?
Anyway, it would appear that the gear set taken out of Bob Mann's '04
FL would do the trick then (so long as my tranny case isn't damaged),
